E-Commerce Mailers Gain Ground as Sustainable Packaging Demand Rises

The rapid rise of online shopping is changing the way products reach consumers, and increasingly, that means fewer cardboard boxes and more e-commerce mailers.
Packaging companies say demand for lightweight, flexible, and recyclable mailers is growing quickly as retailers look for ways to reduce packaging waste, lower shipping costs, and meet sustainability targets. Industry experts believe the trend is set to continue as businesses invest heavily in sustainable packaging solutions and rightsized shipping technologies.
According to market analysts, paper mailers are steadily gaining ground against traditional corrugated boxes. The growth of e-commerce packaging during the pandemic accelerated the transition, with companies now focusing on material reduction and recyclable fiber alternatives.
“Think about the hundreds and hundreds of millions of products that we’re shipping every day. They’re moving to envelopes,” industry consultant Myles Cohen noted, highlighting the scale of the shift.

Retail giant Amazon has become one of the biggest drivers of the trend. The company has expanded its use of fiber-based mailers while reducing dependence on plastic packaging and oversized boxes. By 2024, about half of Amazon’s shipments were being delivered in flexible packaging formats.
That surge in demand is pushing manufacturers to expand production capacity. Packaging companies, including Pregis, Mondi, Graphic Packaging International, Georgia-Pacific, and Sealed Air, are investing in new facilities and advanced mailer technologies.
The market is also seeing a major shift toward fiber mailers. Traditionally, poly mailers and plastic bubble-lined envelopes dominated e-commerce packaging because of their durability and water resistance. Now, brands are demanding recyclable packaging options that can still protect products during transit.
Packaging manufacturers are responding with new designs that include padded paper mailers, gusseted expandable formats, and non-cushioned options for lightweight products.
TemperPack recently introduced a fiber-based padded mailer using its proprietary WaveKraft material. The company says the design improves cushioning while remaining curbside recyclable. The mailers are also designed to reduce “dead air” in shipments, eliminating the need for extra filler materials.
Rightsizing has become another key area of innovation in the e-commerce mailers market. Companies are increasingly using automated systems that create packaging tailored to product dimensions, helping reduce space and transportation emissions.
This trend may gain further momentum under Europe’s Packaging and Packaging Waste Regulation (PPWR), which aims to limit excessive space in packaging by 2030. Industry leaders say such rules could encourage more retailers to adopt rightsized mailers and automated packaging systems.
Packsize and Smurfit Westrock are among the businesses expanding automated mailer technologies to meet growing customer demand.
At the same time, consumer attitudes toward packaging are evolving. While many shoppers still believe boxes offer better protection, frustration over oversized packaging and unnecessary waste is increasing.
A recent consumer survey commissioned by logistics company Ryder found that nearly 80% of respondents still prefer boxes for deliveries. However, packaging companies argue that sustainability concerns are reshaping expectations.

Industry executives say consumers are becoming more accepting of flexible mailers as long as products arrive safely and packaging waste is minimized.
With e-commerce continuing to expand globally, companies expect the shift toward sustainable packaging and recyclable mailers to accelerate further in the coming years.
